After going through quite a few companies, this is what I have gathered.
1) The two good companies are Cafepress and Printfection
2) All the companies pay out by cheque only.

Did you consider zazzle.com? I have seen a few places use their service, and this page of theirs says "We'll pay you monthly by check or PayPal for your sales and referral earnings"/p>

Have anyone thought of designs? Maybe it would be cool to have some shirts with something else than just the logo on? If so, what would you guys like to see on a shirt?

For me I would like to see a plain black tshirt with the CSTART logo on the upper left breast.
Also some kind of polo shirt or similar would be nice for when we attend conferences and the like.
I would say take the lead and come up with what you think is good. Chances are that we would like it.

I agree that it would be good to see some more creative designs than the plain logo/motto plans (although to be clear, I really want to see those too).
CLLARE is perhaps an unsuitable topic for artwork just now because things are in such a state of change. A tshirt for each of the proposals seems a bit extreme. Maybe once we have chosen a proposal, preliminary art for that proposal could be tshirt material. For now, OHKLA seems our best bet. There are some good graphics for OHKLA already (including rpulkrabek's recent rendering of the rocket in space with Earth in the background) and I am sure we could produce more.
On this topic, I had a closer look at zazzle.com the other day and I am pretty much sold. Not only do they pay us monthly via PayPal, but they have really good support for printing things on black shirts, much better than average for that sort of operation. I think it would be prudent to set up an account basically ASAP. I forget which email address we set up to use for this sort of thing. If anyone remembers, go for it, if not I'll look it up later tonight maybe when I have more time and do it.

CafePress shirt quality is notoriously low. I strongly suggest you do not use them.
A solid black shirt on Zazzle is $28+shipping. Not attractive at all. Cost for a t-shirt should be $20 max, including shipping.
There are a few ways to lower costs:
1. Reduce number of colors. The more colors to print, the higher the cost. The large number of colors in the logo is going to add cost with any shirt printing company you go with, especially the Print on Demand ones. I do realize the logo is already established, but generally its best to use no more than 1-3 different colors in a logo if it's going to be on different mediums, such as shirts.
2. Order in bulk. This of course requires an initial investment. The more shirts ordered at once the cheaper to print. Ordering one at a time is obviously most expensive.
3. Ship them ourselves. This is an extension of the ordering in bulk. This would require collecting payments through Paypal, or bettery yet, a merchant account, and then fulfilling those orders. This helps control the exuberant shipping costs.

My aunt and uncle actually run a print shop/embroidery/sign business. If we figure out a design I could probably get a quote.

If your looking for wholesale custom tshirts, I think it would be worth checking out American Apparel. Their quality is pretty good and Woot is able to sell them for $10 so I imagine they aren't too pricey.

From American Apparel's website:
The average minimum for a custom order will be between 600-1,200 pieces per style, 200 per size.
I think those economies of scale are a substantial portion of how they keep prices so low. We aren't in a position to support orders of those sizes yet, so I don't think that this is an option for now. Thanks for the suggestion, though.
